What Fill Weight & Density Actually Measure
“Fill weight” and “fill density” get used loosely, but they describe different things. Fill weight is a total mass figure — how many grams of filling went into the toy overall or into one part of it. Small structural parts like ears and tails benefit from a bit of foam or stiffened filling to keep their shape instead of sagging from repeated handling — and the outer fabric should be a tight, short-pile plush so it doesn’t snag on zippers or fray from constant contact.

A fill weight isn’t specified as a single isolated number on a well-built tech pack — it’s specified as a combination, because the factory needs to know what to fill with, how full, how much, and at what fiber spec, all at once.
What Material, and How Much
Name the exact fill material. Not just “filling cotton,” but the specific type — for example “high-resilience PP cotton,” “hollow fiber wadding,” or “EPS foam beads.” Different materials handle and feel meaningfully differently, so this is the first thing to lock down.
Specify density or fill state. This is what actually controls the “weight feel” of the finished piece — description like “medium density,” “fully stuffed,” or “soft, relaxed hand-feel” communicates intent. A more precise version calls out zone-specific adjustments directly, such as “add 20% more fill in the belly area,” which lets a factory shape the silhouette precisely rather than guessing at proportions from an overall number.
Quantified Parameters
Total fill weight. The most direct method: on the tech pack’s material/BOM section, note an estimated gram weight per part or for the whole piece — for example, “body fill: PP cotton, approx. 150g.”
Fill fiber specification. For PP cotton specifically, specify the fiber parameters directly — for example “7D × 51mm high-resilience siliconized cotton,” where the D number is fiber fineness (higher = coarser fiber, more support) and the mm figure is fiber length; whether the fiber is siliconized also affects hand-feel and how efficiently it fills.
Note any special fill material separately. Fill types like EPS foam beads need their own callout, since they only work with a stretch-capable fabric — without that, the flowing, compressible effect the material is chosen for simply doesn’t happen.

- Reject vague language. Avoid words like “about” or “roughly” — every dimension and weight should carry an explicit number or range, not an approximation the factory has to interpret.
